Ultrasonic welding: how to avoid costly mistakes and achieve concrete results

The vast majority of companies operating in the Italian market do not have specific and in-depth awareness in ultrasonic welding.
Available resources are divided and segmented into other areas.
This generic and superficial understanding of technology and its applications inevitably causes every year millions of euros of damages to the companies, which are most of times at the mercy of outright charlatans of the sector.
Here are the main reasons:
- Some companies are small businesses that lack the means and mindset to invest adequately in innovative products. They continue using outdated equipment from the ’80s or ’90s (with large, colorful buttons and a design worthy of a Fiat Duna) while the world has moved from the telegraph to the smartphone.
- Others are not truly focused on this field. Ultrasonic welding is just one of the techniques they use to join plastic parts. Often, these are local branches of well-known multinational corporations, and their specialization is merely a repetition of basic concepts tied to purely practical, hands-on experience—much of which is based on hearsay. Ask them a specific question, and you’ll get a generic answer. Try it yourself; you’ll be surprised by the results. In these cases, the staff is often primarily salespeople with no real technical background. Some of them probably dropped out of school after second grade. Their headquarter, which produces and develops the technology, is usually at least 700 km away in a low-cost country (or even another continent), and naturally, expertise suffers. Having a strong brand behind them makes them mere “order takers” rather than respected professionals.
- Finally, there are local distributors of foreign companies. To survive, they must handle multiple businesses (hot blade, spin welding, laser, etc.) to avoid shutting down tomorrow. They enjoyed a golden era 7–8 years ago when the market had room for everyone, but now they’re in clear decline. If they call you only to offer discounts and price cuts, you already know who they are. Their common tactic is to provide as little information as possible. The less you know, the more they can control, guide, and—unfortunately, in some cases—mislead you. If you’ve ever broken a sonotrode, a converter, a generator, or wasted hours or days setting up a decent production process, be sure that you’re not alone. You need some genuine, specific technical information. You will get them here—free of charges.
There are at least 5 good reasons to deeply understand ultrasonic welding.
- The information you will find online or in archives is often misleading, incomplete, or written in incomprehensible ways. I personally find that 99% of the websites of all players in this market are useless. I know it might sound strange, considering that I work in the industry, but the truth is that no producer of ultrasonic equipment (not even my own company!) provides truly useful technical information for those who want specific knowledge for their work. Most of time, these are static showcase sites designed to praise their products from every angle. You’re looking for a solution to your needs and problems, not a new pair of shoes!!
- Even if you already have experience, it may be limited to the welders of a specific manufacturer you currently use. By reading this blog, you’ll discover important information your supplier avoids telling you—or doesn’t even know. Why? The reason is simple. There are specific services or needs they can’t meet. In some cases, there’s valuable information for your ultrasonic welding process that they don’t know because their company is too small, with limited resources and little investment in innovative solutions. In some other cases, your supplier isn’t truly specialized because ultrasonic welding is just one of many businesses they handle (alongside vibration or laser welding).
- Those who run or work in small or medium-sized companies often lack the resources to manage the development of welding solutions or optimize the production phase internally. At this point, they must rely on an external supplier who “handles” these stages and delivers the famous “turnkey project.” Nothing wrong with that, but as you know, products evolve, change, molds wear out, and the welding process must be adapted, readapted, or modified to ensure the consistency you need. Do you plan to call your supplier every time? How much does it cost? How much time do you waste? What if your customer asks for different codes than originally planned? Here’s my advice to solve problems and avoid unpleasant (and costly) errors: You need a basic understanding of your process to be independent and handle production emergencies on your own—whether it’s quality issues, defects, or production changes. - The famous Neanderthal salesperson has visited your company (I’ll talk about him in a future post), and now you’re not getting the results he promised—or you’re too friendly with him to turn to someone more competent. You don’t want to offend him and ruin this idyllic personal relationship built on “favors” and backslaps. I get it. But what about the delays, problems, and wasted time he’s caused? If you could solve your problems on your own without bothering him, wouldn’t that be the best solution? Your welder is outdated, keeps causing the same problems, but unfortunately, you lack the resources to replace it. Your supplier tells you that you can’t do anything but buy a new one. Are you really sure? With the right tools and ideal working methods, you could solve your problems with a small, targeted investment that won’t impact your company’s budget.
